Sorry, I'm not sure what it is you haven't found? Sub rails or source causes for the rust. There can be many areas from where water gets into the rails. Check under vents under the windscreend wipers with a light and a mirror. Also there are drain holes in the rails if they are blocked then water can get in through where the rail meets the firewall but will not drain out. If water can sit in any spot then rust is inevitable.

As for finding new rails I don't know. I had to fabricate a whole new one with the help of the metal bashers where I work. I guess any engineering or sheetmetal workshop could make you one.

This is a common problem, my suggestion is to look for the cause of the rust as well. In both the utes I have done water had leaked through from the corner of the windsreen under the rubber seal and down into the chasis rails. The rails can be removed by drilling the spot welds. The car should be well supported so as it does not twist or warp. Then it is much easier to repair or fabricate a new part.

Ok, thanks for the info bert. Not sure what to do about the water galleries, or exhaust gasket but will take it to gilberts and ask them.

Thanks

Hi, I've had this problem before, it also sounded like a cowbell. It turned out to be from the diff. Replaced the diff and this fixed it.
