fully back off the adjustment at the firewall the clutch pedal goes to the floor and seems have no effect - ie Can't shift with motor running and it feels softer than it should.

If I fully tighten up the adjusting nut the clutch pedal has very little movement but still seems to have no effect. what movement there is feels soft.

Can anyone tell me what the symptoms are of a thrust bearing carrier too long, and a thrust bearing carrier too short?

Above is cable to loose and then to tight, it needs to be set somewhere in the middle

A bit more info...

The reason tightening the cable did not help is because the fork seems to hit the end of the slot on the casing of the gearbox before the clutch disengages. That's what is stopping the pedal - the fork hitting the gearbox.

I'm also now suspecting the clutch pressure plate as the culprit. It's the only thing that has changed in the setup apart from the gearbox. I emailed the seller to ask for dimensions and he said the "unsprung height" was 38mm. My old plate has a height of 40.5mm.

This is the kit I bought.

The problem is your clutch fork. the 60 series boxes need a clutch fork with an L shaped end. If you've used the standard fork, it'll do what you're experiencing. The difference is because the 'bellhousing' length is longer on the bigger boxes. Hopefully you've got this style fork with the box but didnt use it. I know you can buy the longer throwout bearing housing from Pitroad or BProject, but I don't know about buying the clutch fork. I'm putting a 5 speed in my Sunny, I have access to the correct housing & clutch fork, but I'd have to replace them when the owner of these parts needs them, so if anybody can get a part number for the clutch fork with the l shaped head, I'll just go email Bprojects to see what if they're available.

Seriously, been there, made that mistake, got the scars to prove it, & the nightmares . It'll cure the problem, & if it doesn't, can I buy it off you?
