Not really a matter of what one is best, just depends on what will suit your setup best.. So your running a T25 right, they come standard with internal gate, you would be mad to change it to external personally.. everything is there that you need.

Cost wise internally gated turbos are more expensive, but then an externally gated turbo + wastegate is aroudn the same money. so it evens out.. external gates are suited to high boost applications, as the internal wastegate hole and flap simply arnt big enough to cope with the excess pressure..

So basically internal wastegates are the easiest and most cost effective way, good for mild turbo applications
External gates are for higher power and boost levels, where boost control is critical.

For ease, definately stay with the internal wastegate. Like Wardy said, the external waste gate is going to be a bit more work to setup. Though the external will give you more tuning options later on.

If you're planning on a boost/power figure and sticking with it. Just use what you've got alrady and make that work for you.

I would mod what you have. If you go external you will have to mod the exhaust manifold, and plumb the wastegate pipe back into the exhaust.

Ah ok well that's a different story, in that case I would go external unless you can find an exhaust housing that's better. Won't cause any problems if it's welded up properly

It depends on the specific material. There are many types of cast iron. I think turbie housins have a little more nickel than plain old grey cast iron, could be confusing it though. The nickel would make it easier to weld.

There are generally two methods for welding cast iron. The most reliable is to gently and evenly heat it up till it's just glowing, maintain that heat, weld it and then slowly let it cool. Either bury it in hot sand or control the cool off with the gas torch.

Another less reliable way is to do it cold. Butter each side of the weld with nickel before doing a full weld.

Can also be braised but that might melt in a turbine housing.

Pretty much, if you're not an expert welder it's unwise to try welding up something as valuable as a turbine housing.

Edit: You can always practise on a junk one...
